The difference in ball joint size is a new one for me but good you figured it out. The press force on these is really high. My 20 ton press was really groaning by the time my replacement lowers bottomed out.
I was ready to condemn the steering box in mine but the Pitman arm was the real culprit. I checked for play in the old joint on the Pitman and didn't find much until I popped it free. My path was opposite yours. I dropped the steering box & replaced the Pitman first, then moved to the front...
Squirrelsmith: Did you start on your front end rebuild?
4myfreedom: According to the Hollander the same LCAs were used on the 4X4 2 dr & 4 dr. 512-1195L and R.
Glad it worked out well . Interesting yours had the older style LCAs. I guess GM was hesitant to throw away anything that was still usable. What's the build date on yours?
Jiggie:
-Brake pads are the ceramic pads from AutoZone, rotors are Centric brand that I picked up from Amazon.
-HD torsion bars have a higher spring rate. With extra weight on the front (snow plow, etc) the front end wouldn't be as far down. They also prevent the front end from porpoising on...
Have you considered the MTS3100 (basically an enhanced Tech 1)? I have one for my Suburban and I can access every module, read codes, perform crank variation learn, etc. It's quite handy.
Excellent! Glad the write-up gave you the background and confidence to tear into it :). Using the weight of the LCA to break the torsion bar free was a good idea. Your truck looks to be rust free and in great shape. If I still had my old driver's side LCA/torsion bar assembly I'd try hitting...
Glad to hear you found the write-up helpful. How did your rebuild turn out? My driver's side LCA went to the scrap yard with the old torsion bar rotted to it. Having access to rust free parts for the rebuild helped a lot.
I rebuild these clusters and have a few in stock. Here's the one I currently have on Ebay.

I think you can have the security feature programmed out of the ECM via an aftermarket tune. A lot of the other fixes seemed a bit sketchy to me as they rely on the system defaulting to fail-enable mode. There are 3 main components: Passlock module, harness, and hall effect sensor/signal...
I went through this with my '98 about 6 months ago. Bottom line was I had some bad wire(s) in the steering column harness. The reset procedure (short term) is the 10 min fix you referred to. I'd have to look up the exact procedure but it's something like this: Turn key to run, leave on for...
