The difference in ball joint size is a new one for me but good you figured it out. The press force on these is really high. My 20 ton press was really groaning by the time my replacement lowers bottomed out.

Have you considered the MTS3100 (basically an enhanced Tech 1)? I have one for my Suburban and I can access every module, read codes, perform crank variation learn,etc. It's quite handy.

Glad to hear you found the write-up helpful. How did your rebuild turn out? My driver's side LCA went to the scrap yard with the old torsion bar rotted to it. Having access to rust free parts for the rebuild helped a lot.

There's a TSB about tight valve guides. I don't know the number off the top of my head but the symptoms are a good match. My '98 does the same thing on occasion.
Are they reusing the gear set & existing carrier? Is it a limited slip? This would be the perfect time to put in a limited slip rear and/or replace the Gov Bomb if you already have a G80. I believe the pass car (Caprice, etc) 10 bolt posi carriers will drop right in.

Sounds like the carrier bearings are on their way out. When you give it a little gas you're pre-loading the bearings. If he never changed the fluid they're probably pitted.
Backlash is a touchy thing to measure. Based on the rocking motion in the video you're probably rotating the gear set as well. Pulling the d/s, locking the axle stubs to limit rotation, and using an indicator is really the only way to figure out what's going on. An indicator and magnetic base...
