A few days ago the ac started making a noise that is coming from under the dash passenger side. When this happens the ac still blows cold but is barely blowing at all. Turn the fan speed to high and the noise stops and starts working again. I thought maybe it was a blend door of the blower motor. When this happens neither the drivers side or passing side starts blowing hot, air isn’t diverted to the defrost or to the floor like most blend door issues. Fan works on all speeds.
All 3 pig tails on the harness aren’t burnt and didn’t see any hot spots or melted wires on the harness.
So I swapped the resistor and blower out of my 2013 Sierra in it and the problem persisted. I reached in the hole for the blower and didn’t feel any trash or anything other than 2-3 single pieces of pine straw.

Before I start throwing money and time and tear it apart to replace the blend doors I’d like some input on what it could be.
We have a 12 hour drive coming this Saturday 6/21/24 and I’d rather the ac not quit on us on the way. I am stumped at this point.

Took it on the trip and it messed up twice, the accumulator is freezing up. Any help input would be much appreciated as it’s been posted for 11 days.

Check the refrigerant charge Maybe it's icing up and wreaking havoc with stuff.

That’s unfortunate. I am having the same problem with the same symptoms. I guess I should start a new thread?
mine makes a light rattle that you can hear that sounds similar to the video above at about fan speed level iii-iiiii I suspect the blower motor is maybe not liking that rotational speed, I would try maybe swapping out the blower motor and see if that makes any difference OR pull the motor out and look up in there with a mirror and flashlight and see if there is any foam or sealant material or anything that got sucked up in there making some detectable noise at a specific fan speed, I am going to take a look at mine sooner or later I already have a spare fan I grabbed at the junk yard.

The noise mine is making sounds like the air is trapped in the blower housing area. It’s more of loud fluttering noise similar to the video. I am going to investigate the blend door as I think it may not be opening fully. The other issue is like the op’s where the accumulator freezes up the same time it’s making the fluttering noise. Thinking that if the door doesn’t open it would cause low air flow to the evaporator and cause it to freeze up. It may also be low on refrigerant also. But the fluttering noise is irritating when you’re driving, similar to a window being down slightly. The noise sounds like is just under the passenger side dash close to the windshield.

until you can get a look in there, no telling it could be something simple
i know my system is all functioning perfectly normal just a little rattle at a specific fan rotation speed. It's either the fan motor/basket or something is dangling in there somewhere.
wouldn't be the first time, might be time to change my retro fitted air filter.
I'll probably pull the fan out and run it at the speed it makes noise at and go from there. 2nd step will be too blast some air up in there and see what falls out.
