I had the EXACT same problem with my 2000 OBS. Everyone I talked to said you must be doing something wrong, those are the right pins and bushings, etc. Apparently something changed after the switch to the NBS because there was NO way the bushings would go in the holes in the hinges. I tried the bolt trick, tried shaving the bushings down, everything. I eventually had to take a file and die grinder and open up the holes in the hinges, which I didn't want to do, but had to get my damn door back on somehow.

Glad i'm not having a bad dream. The front bushings are definitely steel which required a smaller hole in the hinge due to the hardness of the bushings. GM did install bronze in the rear passenger door hinges. Why steel in the front and bronze in the back I just don't know. Cant seem to find a gm dealer who can help figure this out!
