Maybe I missed it, but do you have the manual HVAC controls or the automatic? I don't know if both were available in '04 or not. My '01 has manual controls

It has automatic though I always set things manually. It also has the overhead controls for the rear and the controls in the back of the center console.

Having automatic also indicates the use of those sensors. The more I read this thread, the more I think I have likely the same actuator making the intermittent noise.

Yeah I'm not sure. Apparently the rear hvac actuator and control module are in the back above the rear passenger tire. So if that actuator was failing the noise would come from the rear, not under the dash or from the floor. I've also yet to find an actuator that makes a loud vibrating sound, its always clicking/ticking.

I may have 2 different problems. I have the occasional noise (in the video I shared) that typically happens after starting the car. Then I have an intermittent noise that happens only when the AC is on and I'm not pushing the gas.

I am looking forward to whatever you find is wrong because I have had that same noise about 4-5 times but not lately.

If you arent positive that the noise is coming from under the dash, check your anti lock brake pump and electric powered brake booster (if equipped) for the noise.
