Has anyone on here got into their transmission, 4L60E, and found that some check balls have nearly pushed through the separator plate?

Yes, its actually kind of common on higher mileage units.
I always used transgo separator plates to replace the worn ones. Usually installing the hd2 kit in the process. An afternoons work for the average guy as long as there are no extenuating circumstances with the transmission itself. And even if you do the mild modifications to the new plate the shifts are firmed up to where i would call them "proper" and not harsh.

I've been thinking of tearing into my old 230k mile 4l60e to give it a shot, but I wouldn't have something to put it in, so I have it in storage to someday give it a try and burn my self. I know the pan had a lot of clutch material last time I serviced it before replacing it, but it was still moving and shifting smooth as butter, just vibrated at speed. I cant wait to find out some day. I suspect torque converter was starting to go.

I had one that was nearing catastrophic and two others that were pretty worn in. It was doing a lot of kicking, but now it is like butter smooth for 215,000. SK4L60E by Transgo. New O-rings and seals on the servo too.
