Yes thanks that helps a lot.
I placed the new HU in there to test fit without any cutting and was able to screw it down but did not replace the front woodgrain cover since it is hard to remove. It did not appear to me that you get much new room to cut plastic where the stars are because of the metal piece behind the beige and the black plastic. I will look at it again once I get my cabling completed.

All I did was remove the screws in the top plastic area, then cut off the top plastic. I left the bottom one and was still easily able to fit a PAC OS-4, SWI-PS and parking brake relay all with ease!

When I was looking at that I thought leaving either the top or bottom piece intact would keep things from possibly developing a rattle. It is hard to tell where the HU is hitting first on the top or the bottom but cutting the top only gives the extra depth of two layers of plastic (maybe 3/16"?). Sounds like that may be all that is needed so it must be that fan protrusion on right hand side of the back that is hitting first.
Did you use the metal piece behind the plastic as your ground (since there are already holes and screws) for the bypass and equipment ground?

No, I used an existing metal piece with a screw that was behind the A/C controls. Its pretty much below the head unit, a copper colored piece if I remember right.

Trying to decide what SWC buttons to program to what function in the SWI-PS. Can you program more than one function (e.g. Track Up/ Seek Up and Preset Up/ Disc UP) or does the second function programmed over-write the first? I'll admit up front I have just now started thinking about this. Not sure which functions are available on the z120bt that are on the SWI-PS (1 thru 13) and are the most convenient (with maybe the exception of Vol UP and Down).

I am going to add pictures of what I have been doing hopefully to help anyone else that is or will do this change to a aftermarket HU in a Tahoe or similar vehicle. This next picture is the HU well with the first layer of plastic cut out. I used a dremel tool and it took about 20 seconds to cut the back out.

I decided that cutting the second black layer was not necessary but I did cut out a square where the cooling fan is on the HU to improve airflow at the top right hand side.

Harness made up. Combined OS-4, Z120BT and GMRVD harnesses with SWI-PS, RAP relay, chime module. OS-4 is not shown (not back from PAC yet).

Console and HU/dash surround. The cup holder is remove and the woodgrain HU surround is off.
