2005 denali awd 6.0 acceleration noise

Had it up on the rack and the transfercase makes all kinds of noise but can't duplicate the noise that I hear while driving at hiway speeds under load. But my mechanic buddy said the transfercase is way to loud. But also he was concerned about the awd situation. While on the rack and in drive the front tires would virtually stop spinning or slow down considerably less then the rear. I applied the rear emergency break and the fronts then would spin. I am considering rebuilding the transfercase myself. It's been several years like 2 decades since I have had a tranny or transfercase apart and never a awd with this vicous coupler that's in my tc. I have checked around for rebuild kits and not sure on which one to purchase but I am narrowing them down.

Apparently I have a borg warner 4485 transfercase according to my rpo code of nr3. Which means I don't have the vicous coupler but some extra planatery gears to deal with

Scratch that. Maybe a bw 4481. The 4485 wasn't installed until 07 in the denali

Ok so in case anyone gives a shit. I picked up a used very low mileage transfercase and installed it today, and wahlah! No more noise! So after replacing the front differential bearings and seal and now a transfercase my denali is exceptionally quiet running down the hiway at 80 mph. And now I'm happy!

Ok so in case anyone gives a shit. I picked up a used very low mileage transfercase and installed it today, and wahlah! No more noise! So after replacing the front differential bearings and seal and now a transfercase my denali is exceptionally quiet running down the hiway at 80 mph. And now I'm happy!

I hate doing unnecessary work but on the plus side, you likely are good to go for a long time now on those items.

I made the mistake of buying a used front differential and it was actually worse off than my original. On the bright side, now that I have a spare unit I'm going to try a rebuild on my own. If I can do a good job with it I'll rebuild the other unit and put it up on CL or something to recoup my costs.

I was amazed at how expensive and how hard it is to get one rebuilt. Nobody seems to do that work anymore. Even the garages in my area that I consulted only do a complete unit swap with the core going back to a mass rebuilder like Jasper or the like. I found one local specialty offroad shop that does it in house but they want $1100 with me doing the R&R.

On the TC side, I haven't heard of any units failing before. That's a new one on me.

Sorry kinda sounded like I was being a smart butt on the giving a shit comment. But anyway, I split the transfercase inhalf expecting to see or fell a bad bearing but instead I found a bad spot in the shaft that's connected to the input shaft and a gear on that shaft. I saw it then put it back together but now I'm thinking about why/how it failed. It was real easy to Take apart and put back together. I thinking about trying to round up the part and rebuild it and have it on hand just incase

Since I'm a contributor in the fbody community, I rebuild the 7.5" 10 bolt for $50 if they bring it to me with the new parts. I've always done this because I enjoy doing them. Outta see if you can find someone like that in your area.

I think I'm going to give rebuilding it a try. I'm pretty detail oriented and like having opportunities to buy new tools that I don't have. I plan on swapping the original diff back in and rebuilding the used bad replacement to see how that works out.

The used diff needs to come out anyway. Found out last week that it leaks. Was under the truck and saw that the diff was wet. Pulled the fill plug and put about 3/4 of a quart of lube in it (filled it when I installed). Noticed it got quieter after adding the lube. It's not a daily driver, but I don't think I even have 1000 miles on the used unit and was surprised to find it that low on lube.
