Just a thought. What's the likelihood of pulling the shaft out, removing the cir clip, putting the cir clip in the shaft bore and then using the shaft to push the cir clip into place? Theoretically it would avoid me having to drop the axle and split it.

When you remove it according to the instructions the circlip stays in the housing, correct? If so, there’s the answer.

I've never split a front axle assembly before. In the event that the idea i have above doesn't work is it worth going through splitting this one to put a new cir clip in or should I just swap in another one?
Absolutely 100 percent the proof is in the video!!!! GD what a stressful thread LOL!!! The answer is apparent now. You did nothing wrong, the clip is supposed to stay in there like it did. and you should be able to install that shaft by hand no problem and it pop into place. Just get the clip safely back in where it is supposed to be and button this thing up! Maybe you can get the clip started in the splined hub and use a dowel or something to carefully slide into place.
