From what I can see my bet is improper position of tapered bearing fwd or rear of pinion assembly. Either one of these instances would cause the problem you are having. If the rear bearing is slid back enough to the pinion gear then it would be impossible to take up the slack by tightening nut. If the forward bearing was pushed to far forward (toward the nut) then it would be impossible to get the assembly tight enough to take up all the slack. There should be pronounced marks on the shaft that shows where the old tapered bearings were positioned originally.
Verify your bearing part numbers fit the GM 8.6" rearend.
