The crew cab silverado under seat box might... might fit, but the extended cab definitely wont. JL has the one that goes inside the console but that's it.
But I haven't seen any that are advertised to for sure fit under the xl seat
Yes any gm full size front seat of the same model will bolt right in. Best way would be swap your center console for a flip up jump seat, so when you don't have 3 people you still have a arm rest/storage. I just swapped my jump seat out and put in a factory console

00-06 denali have it stock. I think the 07+ have a version of that too. Or you could simply go to a metal shop and they have perforated metal sheets you can buy in different sizes. Google "perforated metal sheet" even amazon and ebay have it. Just measure what size...
You could definitely grab a stock denali grill from the junk yard and cut out the puched part. Or you could buy the aftermarket punch grill insert.

You could try a denali style punch grill and fab it to fit behind there and paint it black. Then just add some metal to the sides between the headlights and turn signals... should be a pretty easy mod

I read a bunch of bad stories about cheap sensors, I ended up going with discount tire sensors when I got new tires from them. I think it was around 200
I scuffed my plastic chrome and hit it with adhesion promoter and then painted it. It lasted for a few years, as said before rock chips started to show so I sanded it again and painted it again and never had a problem with it after that. On my old 2000 sierra... I say just go with that.
I wonder if that will work on mine. I had my truck tuned by blackbear and he tried to change the tire size and it didn't like it. Something with the traction control wigged out everytime he tried to change it and put the truck in limp mode...
Most people with 3rd row do a down fire box, you might have enough room to port it, if not then sealed. Should sound good. I have noticed the w7 liked alot more airspace than what jl recommends when ported. When you say custom box what are you thinking?
For 300... I would retrofit the stock housings... then you could paint the whole housing black and the shrouds... Better light and better looks? Win win
If you have the broken piece from the clip for the window switch I would try to jb weld it back into place. As for the heated switch not sure which part is broken.

I have a XL and my headrest don't fold at all. I wish they did... haven't looked if they remove though.
But the whole seat is completely different from the tahoe to a suburban. Because your seat has to compensate for the wheel wells and a suburban doesn't because it's longer.
Yea your just gonna have to go to the just yard to find those. Most that have a good headlight for sale aren't going to sell just the part, and someone with a broke one probably already threw the housing away. You could try posting a want to buy thread in the classifieds though
In that picture, on the left adjustment screw. See where it meets the housing? On the housing side it's white, you turn that till the slot lines up kind of like the headlight bulb and then it pops out
