I went back to work last week after nearly 11 months off after my bike accident and of course it happened to be the start of 95-100 degree days that have spanned a week and a half. I'm trying to get used to working out in this stuff, and then on the way home today The Beast overheated. I popped the hood and the e-fans weren't working again so I checked the fuses. A friggin' 50-amp mega fuse was melted but not blown. I mean melted melted. I'm not sure if it's the actual fans that have caused it this time or the relay pack or the damn LS1fans.com harness design. I rebuilt their harness with 50-amp relays, bigger wiring and these mega fuses last summer when the same thing happened. I'll figure it out this weekend when it cools down and I'm not working. I have an OEM harness from @ScottyBoy that I'll install but I want to be sure I don't need a new fan assembly. Looks like I'll be driving The Machine to work for a few days.

Something is fishy with that situation. Are the fans pulling THAT much current?

IDK. The fuse isn't blown BTW. But the fans weren't turning on. Even with new fuses installed, but the holders are pretty melted too. I'm not sure about the relays yet. I know the aftermarket harnesses have a reputation for melting. Nelson and LS1fans both have known melting issues.

Maybe try a car audio style circuit breaker fuse?

I'm switching over to the OEM harness/ relay pack. Ill need a minute to do it. I have to add a relay to change the trigger wire front + to -. The only thing that goes wrong with them is they blow the fuse if the fan is shorted. There's something that they have in their circuitry that ramps up the amperage I believe so when both fans kick on high there isn't a spike. At least that's the theory; all I know is that for some reason aftermarket harnesses melt and oem's don't, even with smaller fuses on the OEM.

I hooked a fan pigtail direct to the battery with an ammeter inline and they both draw 30 A at startup and then go down to around 15A after the initial start-up of the fan. I don't think the fans are the problem. Here's the relay block. One relay is melted through itself and one part of the relay block itself on a different relay is melted through. This is exactly the kind of crap that others have experienced with aftermarket fan harnesses. It seems to me they must be missing some circuitry that allows the fans to ramp up slowly so they don't draw a huge surge on startup. No telling what they draw when they're hot and come on full blast immediately. These are 40 or 50 amp relays and matching block.

Is that why there are 3 relays???

Wouldn't it be easier to just run a positive lead to the 2 relays you have and then let the negative lead trigger them or vice versa... thus eliminating the need for the extra relays?

Could the terminals in the socket be loose or dirty which would cause them to get hot?
